I am ready to take the plunge on an aftermarket exhaust. I have been told that the downpipe on my 02 PSD Ex is 3.5" from the factory. It looks like that pipe jumps a size several feet before the muffler. What size is the factory exhaust? I will probably go with the Hypertech III chip or the Edge chip to gain some power and MPG. Is it necessary to go with the full 4" turbo back system with the chip install or can I simply replace the stock muffler with a straight through unit if the factory exhaust is large enough?

The downpipe on the 7.3L is 3" then it opens to 3.5" at the bottom of the downpipe and continues to the exhaust tip.
I upgraded to the Magnaflow 4" exhaust system after running with a Walker Big Truck Muffler or better known as the BTM in place of the stock muffler for some 4 years.
The Walker BTM is a great upgrade to a straight thru design muffler and for the cost of $50-$60 it can't be beat.
If you're going to be running a power chip or programmer I highly suggest some gauges so you can keep a monitor on the EGT's (Exhuast Gas Temperature) for if it gets too hot it'll be a quick turbocharger killer.

Thanks Bill for the response. Did you lose any low end torque going with the complete 4" system?

Bill, how's that Magnaflow exhaust with regards to in-cab noise. Since our move to NC, we live in a neighborhood that has houses much closer together than our previous neighborhood in MN. I feel bad with the X remote started in the mornings and it sounding like a 747 is warming up for takeoff.
I currently have the Hypermax 3.5" downpipe and Hypermax 5" exhaust but am wanting to maybe drop down to a 4" exhaust with a muffler that actually does some muffling (I'd keep the 3.5" downpipe). The whooshing sound is really quite loud and my commute to the office is barely long enough to get the X up to operating temp, so it sounds like a 747 all the way to the office.
Can you hear the turbo flutter through the Magnaflow? How about the whooshing sound when it's warming up on a cold morning?

Hey Eric,
The in cab noise isn't bad at all in fact I think it's abit more tame than just running with the BTM.The outside noise when the EBPV closes is definitely lower than running with the BTM as that was our main concern for many of our neighbors are Beemer owners and Police Officers
Once the engine is fully warmed the exhaust has a high performance deep rumble to it but not at all loud like say a 5' with muffler delete.
If there's any flutter it's very minimal compared to the BTM installed where flutter was more exhibited.
Did you install the Wicked Wheel from Dieselsite yet as I believe that helped with flutter reduction.

With my Hypermax exhaust, it sounds like a big rig. The muffler really doesn't have any muffling characteristics to it, it's a straight-through design and it's huge. The fluttering is very pronounced. I'm wanting to quiet the exhaust down and especially eliminate the annoying whooshing sound on cold idle. 6 years of that is enough. Otherwise the exhaust is in great shape still after 6 years of MN winter salt. I have no complaints about it, which is why I'm a little bummed to want to swap it...but I would like a quieter sound.
Sounds like the Magnaflow may be the ticket.
I was unaware that the Wicked Wheel helped with the fluttering sound? Do you have that installed? I was always a little curious about what exactly it did, but didn't want to spend the time on that mod if it produced minimal gains.

I installed the Wicked Wheel way back in December 2002 along with cab roof lights and roof mount radio communications antennas same day
The Wicked Wheel did lower the flutter but didn't eliminate it now when I added the BTM the flutter became more pronounced.
The Wicked Wheel mainly reduces/eliminates the turbo surge and in our case enhanced engine performance during acceleration and the better turbo whistle is really cool,turns heads too

Hello Eric,
Just a note about about mufflers; My friend who owns High Tech 4*4 in Chantilly, VA installed a 4" system on his Excursion. He did not like the noise inside the cab, so he installed another 4" straight through muffler in front of the original aftermarket unit and is very happy with the results. No power loss and a much quieter. I dont know if installing another muffler on your 5" system would help or not but its sure cheaper than a whole new system.

I have the full 4" MBRP system, & I will be swapping the downpipe for a 3.5". The Excursion definately lost some low end grunt.

I have a 2002 Excursion with the 7.3L PSD and I found the pereformance noticably improved. It got even better when I downloaded a tow program from my Edge Evolution.
I also install the AFE Stage II intake which makes some cool noises now and added even more power.
I love my MBRP exhaust and so does my wife. She thinks it sounds totally awesome.
